Perfecting Quality and Performance Atom by Atom

Wednesday, February 3rd, 2010
It sounds like something from a science fiction movie.

Partnering with top-ranked national and international universities, the Ford “Atoms to Engines” team challenged skeptics to develop the world’s first virtual materials modeling prediction tool. Come again? It’s a tool that allows the team to simulate the microstructures of a material before the first prototype is built.

In other words… the Atoms to Engines team blends engineering and science to develop physics-based computer models that predict how properties and materials will behave and change during the manufacturing process. Building these computer models integrates the study of product performance, manufacturing and materials; in some cases it requires analyzing metals down to their atomistic level.

The result? Components are more durable and efficiently constructed, which saves the company considerable development time and money. In fact, the process is estimated to save Ford between $2 and $5 million a year in reducing test requirements and product development time.

Computational materials engineering also has been used on the recently released 3.5-liter EcoBoost™ block and head and the soon-to-be-released 6.7-liter Power Stroke® diesel, where the technology enabled the use of aluminum cylinder heads, for a 160-pound weight savings.

Learn more about Ford’s Atoms to Engines team and its work in computational materials engineering.

Quote
“Computational materials engineering is about blending engineering and science. Why is it worth it? Reduction of test time. Higher-quality parts. In other words, you’re getting the highest possible quality at the lowest possible cost.”

About DigiKnows #4— An Inside Look at “Seat Comfort DNA”

In our fourth episode on March 17th at 12:00 noon ET, Michael Collins takes a look at the topic of “Seat Comfort DNA” and discovers how Ford is designing and engineering comfortable and quality vehicle seats. Join in and ask your questions as Michael talks about “Seat Comfort DNA” with Mike Kolich – Seat Systems engineer.

Seat comfort is one of the top priorities for drivers. The seat is the only part of the vehicle that drivers repeatedly and most frequently come in contact with, that’s why Ford designed “Seat Comfort DNA.” Working with their customers, Ford set up a “comfort DNA range” for drivers of small cars to heavy duty trucks. Ford uncovered that just as drivers want diverse and unique vehicles, they also naturally want different seat ranges tailored to their needs.

For example, Mustang drivers reported a preference for an increase in road input and feeling in their seats, whereas smaller vehicle drivers wanted increased stability and isolation from the road. Some features of the new DNA-designed seats include: narrow insert to stabilize pelvis, reduced support around shoulders to minimize slouching, and low rear cushioning to relieve hip tension and increase lower back comfort. Ford is working to ensure that customers feel that their vehicle was built to fit them perfectly; that’s why the comfort DNA seats will be a standard feature within all future Ford vehicle seat programs.

MILLENNIALS FIRST TO DRIVE NEW FIESTA

Friday, February 20th, 2009

Ford Targets 100 Socially-Networked Millennials for First Drive of Ford's New Small Car, the Fiesta

Ford Fiesta

Ford is rebranding the driving experience during their upcoming social media campaign called the “Fiesta Movement.” The movement is strategically designed to spread the word and generate buzz about the Fiesta’s upcoming 2010 North American launch.

Aside from being voted “Car of the Year 2009” by What Car? Magazine, in the European auto market the Fiesta has strong customer loyalty and brand recognition for its performance, design and value.

The Fiesta Movement focuses on the emerging market force and highly influential Millennial group; those born between 1979 and 1995. With over 11,000 Millennials reaching driving age every day, they have been identified as one of the most significant consumer groups since the Baby Boomers.

Selected from over 1,500 applications, 100 Millennials have been chosen by Ford to act as special “agents” tasked to complete their individual Ford Fiesta missions. Throughout the missions they’re to use technology to capture and share their experiences digitally by connecting with their social networks through Facebook, Flickr and YouTube.

Overall, the agents’ final mission and main goal of the Fiesta Movement is to produce socially authentic and genuine driving experiences through the use of social media.

Quotes:

“For Millennials, social media is just a part of life. In fact, statistics show that for those born after 1980, 62 percent of the content they consume comes from someone they know personally. The missions will take them to new places, to meet new people and to experience new things in their Fiesta.”

“Social networks are becoming an increasingly important way to talk to consumers, especially for the Millennial generation. According to statistics from a Universal McCann Comparative Study on social media trends, 45 percent of online users have started a blog, 57 percent have joined a social network and 55 percent have uploaded photos.”

“Since it was introduced last August, sales of the new Fiesta have totaled more than 89,000 units across the main European markets. That success continued into 2009, with January sales of more than 28,000 vehicles.”

“The Fiestas engaged in the Movement campaign are European-specification vehicles, updated for use in the U.S. The language in the message center was changed from German to English and the speedometer was changed from kilometers to miles per hour, but the voice for the Bluetooth functionality has a British accent!”

UAW WORKERS HIT THE BOOKS

Monday, September 8th, 2008

Intensive college program gives hourly employees more tools to improve quality

As students geared up for the start of a new school year, hourly employees at Ford Motor Company plants throughout the U.S. hit the books themselves in an effort to further improve Ford’s vehicle quality. The joint UAW-Ford intensive one-year Certified Quality Specialist Program delivered through Wayne State University in Detroit helps UAW quality representatives master key manufacturing problem-solving skills in an effort to further improve vehicle quality. This new program takes place in about one-third the time required through previous training programs.

The Wayne State program is open to UAW plant quality representatives who are charged with monitoring and implementing standardized quality processes in Ford plants. The course is conducted through a combination of instructor-led workshops at WSU and self-guided online sessions completed by quality reps in their own plants at their own pace. Course work focuses on the impact of quality on customer satisfaction using such analytical tools as statistical process control, Six Sigma problem-solving and interpersonal communications.

QUOTES

“Ford leadership recognizes the value in helping our manufacturing operators obtain the skills they need as quickly as possible. This program used to take three years to complete. Now our people will be certified in one year. Everyone recognizes we don’t have time to wait three years.”
Philip Calhoun, Ford’s director, Manufacturing Quality, The Americas

“The Certified Quality Specialist Program is the right training for the right people at the right time. We accelerated the learning and made changes to reflect the disciplined, standardized quality process being used in all the plants.”
Brock Roy, UAW Co-Chair UAW-Ford National Quality Committee

“I know of only one other automaker that started a program like this, but they quickly terminated it due to budget constraints. A better approach is what Ford is doing: Equipping their employees with the tools they need to perform at the highest level possible. It’s a worthwhile investment.”
Ahmad Ezzeddine, associate vice president for Educational Outreach at WSU

MORE SMILES IN SERVICE

Monday, July 28th, 2008

Ongoing quality improvements help increase service shop satisfaction

Ford Dealership

Better quality is translating into fewer trips to the car dealership for warranty repairs and that leads to happier customers. The latest J.D. Power and Associates’ 2008 Customer Service Index (CSI) study shows a historic low across the industry in the proportion of customers bringing their vehicles to the dealer for repair work versus maintenance, as well as an increase in overall satisfaction.

For example, 51% of Ford service customers were in for maintenance work back in 2005 and 49% were in for repair work. In 2008, the maintenance rate jumped to 66% and the repairs dropped to 34%. The company’s ongoing efforts to increase quality can be pinpointed as one reason for the trend.

“This is further proof that Ford’s quality processes are working,” says Bennie Fowler, group vice president, Quality. “We’re launching with quality – right out of the factory – and that leads to long-term durability for our customers.”

The CSI study – which explores satisfaction with dealer maintenance and repair services – ranked Lincoln and Mercury fifth and sixth, respectively, while Ford brand improved at a greater rate than the industry average.
