Sherif Marakby leads Ford Motor Company’s core engineering for electrified systems and components. He is responsible for delivering the Fusion Hybrid’s powertrain system.

Marakby, who has a master’s degree in electrical and electronics engineering from the University of Maryland and a master’s in business administration from the University of Michigan, has worked at Ford for nearly 20 years. Before becoming chief engineer of Global Hybrid Core Engineering, Marakby worked in powertrain systems and components, electronic systems and modules, program management, electromechanical systems, manufacturing and assembly.

He’ll be discussing the plans that Ford has for vehicle-to-grid communications for plug-in hybrids.

Ford To Convert SUV Factory Into Flexible Small Car Plant

Investing $550 million, Ford to transform its Michigan Assembly Plant to build small cars


The Michigan Assembly Plant – formerly the production site for Ford Expedition and Lincoln Navigators SUVs – is one of three North American light truck plants Ford is retooling to build fuel-efficient, global, small cars. Additionally, Ford and United Auto Workers are developing a framework of new and leading-edge operating practices at the plant that will ensure high quality and maximum efficiency.

When production launches in 2010, approximately 3,200 employees will be building the new Focus at the leaner, greener and more flexible manufacturing complex. The new Focus will begin rolling off the line next year and the battery-electric version of the Focus – Ford’s first all-electric passenger car – debuts in 2011.

Some key features of the assembly plant transformation include:

  • A flexible body shop operation, which uses reprogrammable tooling in the body shop, standardized equipment in the paint shop and a common-build sequence in final assembly, enabling production of multiple models in the same plant.
  • Ford’s industry-leading virtual manufacturing technology that allows engineers and plant operators evaluate tooling and product interfaces before costly installations are made on the plant floor. This method of collaboration improves launch quality and enables speed of execution.
  • An integrated stamping facility, which allows the stamping and welding of all large sheet-metal parts on-site, ensuring maximum quality and minimum overhead.

The $550 million investment in Michigan Assembly Plant includes more than $430 million in manufacturing investment at the site, as well as $120 million for launch and engineering costs. Ford also will be making significant investment in supplier tooling to support the plant.

The state of Michigan and local governments provided tax incentives and grants that enabled the investment in Michigan Assembly, which will be designated as the state’s first automotive technology anchor site.

ECOBOOST PRODUCTION BEGINS

Cleveland Engine Plant No. 1 becomes the first Ford manufacturing site to produce advanced fuel-efficient EcoBoost engines.



Ford invested $55 million to retool and reopen the plant, which had been idled in 2007. Approximately 250 employees have returned to the plant to build the new engines. Delivering up to 20 percent improved fuel economy, and up to 15 percent fewer CO2 emissions compared with larger displacement engines, and without sacrificing driving performance, EcoBoost engines are a key step in Ford’s plan to deliver affordable fuel economy for millions of customers.

The 3.5-liter EcoBoost V-6 engine, the first V-6 direct-injection twin-turbocharged engine produced in North America, will first be available this summer on the 2010 Lincoln MKS, Lincoln MKT, Ford Taurus SHO and Ford Flex. By 2013, EcoBoost will be available for 90 percent of Ford’s nameplates.

The Cleveland Engine Plant has been outfitted with a flexible powertrain manufacturing system that can be easily reprogrammed to perform new tasks with minimal disruption to production.

Plant upgrades included a special turbocharger installation and test line. After the turbos are added, each EcoBoost engine is turned on speeds between 60-600 RPM using an electric motor to simulate running conditions. Unique to the Cleveland site, this “cold test” checks for proper buildup of pressure on the turbo output side before the engine ever leaves the factory.

Opened in 1951 as Ford's first engine plant in Ohio, Cleveland Engine Plant No. 1 has produced more than 35 million engines, including 24.3 million engines in the famous 302 and 5.0-liter V-8 family. With the EcoBoost, a new, more fuel-efficient era has dawned for the storied plant.

FORD TAURUS SHOWS SAFETY LEADERSHIP

Ford Taurus demonstrates safety leadership in deliberate crash into a 1 million pound wall at 35 mph.

The Taurus – rated ‘Top Safety Pick’ by the Insurance Institute for Highway Safety (IIHS) – was crash tested at Ford’s testing facilities in Dearborn, Mich., to show what needs to happen in 100 milliseconds, or about a tenth of a second, from start to finish.

In that brief span of time, safety belt pretensioners tighten the belt, frontal air bags are inflated to the appropriate level, and the forces of the crash are being deflected by the structure of the vehicle designed specifically to help protect occupants inside.

The IIHS also gave Taurus top marks – “Good” ratings – for frontal, side and rear impacts. Highlights of the Ford Taurus safety story include:


  • Safety Canopy™ – Ford’s exclusive side impact protection system, featuring side curtain airbags that helps protect front and rear outboard passengers in both rollovers and side impact crashes.


  • SPACE –An acronym for Side Protection And Cabin Enhancement architecture, Ford’s SPACE helps protect occupants using a configuration of strategically placed long steel rails and square tubes under the car body that create 10 different “crush zones” that help channel crash forces away from the occupants inside.


  • AdvanceTrac® – An electronic stability control system that can predict the vehicle’s intentions using a sensor to detect and measure oversteer and yaw by monitoring the vehicle’s speed, throttle position and steering wheel angle. When the system senses wheel slip, engine torque is reduced and braking is applied where needed to help keep the car tracking safely on its intended path.


  • Ford’s Belt-Minder® – A safety belt reminder technology for the driver and front passenger that takes over after the initial safety belt reminder stops chiming. If the driver or front passenger remains unbuckled, the system chimes and flashes a warning lamp for six seconds every 30 seconds for five minutes or until the driver buckles up, whichever comes first.


  • Personal Safety System™ – A suite of seven protection technologies working together as a system to help protect occupants, including dual-stage front air bags and occupant classification.

FORD’S FUEL-EFFICIENT DUAL-CLUTCH POWERSHIFT TRANSMISSION

Ford will introduce an advanced dual-clutch PowerShift six-speed transmission in North America in 2010 for the small-car segment.

Delivering the fuel efficiency of a manual gearbox with the convenience and ease of a premium automatic transmission, PowerShift can help reduce fuel consumption by up to 9 percent depending on the application, compared to traditional automatic four-speed transmissions.

Ford has committed that almost 100 percent of its transmissions will be advanced six-speed gearboxes by 2013. The dual-clutch technology uses two manual transmissions working in parallel, each with its own independent clutch unit.

Ford’s North American PowerShift is a dry clutch, which transmits power and torque through manual transmission clutch facings, while most automatic transmissions utilize wet clutch plates submerged in oil. As a result, the dry-clutch PowerShift transmission does not require an oil pump or torque converter, providing superior mechanical efficiency and durability. Because there is no need for the weighty pumps, hydraulic fluids, cooling lines and external coolers, the dry-clutch PowerShift transmission can weigh nearly 30 pounds less than, for example, the four-speed automatic transmission featured on today’s Ford Focus.

In terms of customer appeal, PowerShift is differentiated even further in its shift quality, launch feel and overall drive dynamic, which are all facilitated by a mix of Ford-exclusive electro-mechanical systems, software features, calibrations and controls, including:


  • Neutral coast down – The clutches will disengage when the brakes are applied, improving coasting downshifts and clutch robustness as well as reducing parasitic losses for increased fuel economy.


  • Precise clutch control in the form of a clutch slip to provide torsional damping of the engine vibration – This function improves noise, vibration and harshness (NVH) at low engine speeds and enables lower lugging limits for improved fuel economy.


  • Low-speed driving or creep mode with integrated brake pressure – This function simulates the low-speed control drivers are accustomed to from an automatic transmission. The amount of rolling torque in Drive and Reverse is precisely controlled, gradually building as brake pressure is released.


  • Hill mode or launch assist – Prevents a vehicle from rolling back on a grade by maintaining brake pressure until the engine delivers enough torque to move the vehicle up the hill, providing improved driver confidence, comfort, safety and clutch robustness.

Development of Intermittant Wipers

The film "Flash of Genius" chronicles the life story of Bob Kearns, who asserted that he invented the intermittent windshield wiper and sued Ford, Chrysler and other automakers for patent infringement. While films like "Flash of Genius" are made for entertainment purposes, the facts are often less dramatic.

Bob Kearns as well as hundreds of engineers from many companies, including Ford, helped develop the intermittent wiper as part of an evolution of existing automotive and electronic components.

While there are inaccuracies in the film, Ford sees no value in re-hashing the history of a legal case that was resolved in court almost 20 years ago, when a jury ruled that Ford did not willfully violate Mr. Kearns' patent.

Today, Ford continues to make engineering and design breakthroughs in areas such as fuel efficiency, safety and smart technology, and is proud of its 100-year legacy of innovation in automotive technology.

NEW F-FAMILY SEATS DEBUT IN FORD FLEX

Instead of outsourcing seat design, the automotive industry norm, Ford created a dedicated seat engineering team within its Body Engineering division. Three Ford engineers – Qin Pan, Joanna Rakowska and Michael Medoro – spent months working with sophisticated virtual technology to design in-house vehicle seating that maximized both comfort and quality.

For the Ford Flex, the objective was to reflect the quiet luxury of the interior by reducing seat vibration. Using real-world road surface data, the Ford engineers could design mass dampers to counter a variety of road surfaces far earlier than ever before in the development stage.

While the new in-house seating technology has immediate benefits for Flex customers, soon the acquired learning building the F-Family Seats will be applied to a range of Ford vehicles from the Ford Focus to the new Ford F-150.

Ford Delivers Hydrogen Buses to DTW

Ford, in partnership with the Wayne County Airport Authority and the Southeast Michigan Council of Governments, has delivered two Ford E-450 hydrogen-fueled buses for use at Detroit Metropolitan Airport (DTW). As travelers are shuttled between terminals on the eco-friendly buses, CO2 emissions are reduced by 99.7 percent. These sorts of initiatives also reduce dependence on oil.

Powered by a 6.8-liter V-10 internal combustion engine that runs exclusively on hydrogen fuel, the highly efficient Ford E-450 shuttle buses have near zero emissions of regulated pollutants and greenhouse gases, and are also all-weather capable.

The Detroit Metropolitan Airport initiative is not the first time Ford has supplied the eco-friendly shuttle buses. Ford has also delivered the ultra-clean buses to Greater Orlando Airport Authority (GOAA), Orlando Convention Central District, SeaWorld Orlando, University of Missouri Raleigh, city of Las Vegas, the San Mateo (Ca.) County Transportation Authority, and 10 buses to Canada for use in Prince Edward Island, Ottawa and Vancouver.

The shuttle buses are just one part of Ford’s broader effort aimed at developing multiple technologies for sustainable mobility. As Ford continues its research into hydrogen power as an alternative fuel, the E-450 will provide valuable real-world experience.
